    plenum not flush with firewall

    1988 GM ... Last winter I found out why my heater wasn't keeping me warm. The shop that did the heater core years ago didn't get the plenum flush with the firewall. Snow was actually being blown onto the carpet through the gap.

    I'm flipping through my service manual, however I can't seem to find why it won't seal up on firewall. As far as I can tell, there's nothing like wires or anything stuck in the way.

    Any thoughts on what I could be missing?

    Is there supposed to be a gasket or something between the plenum and firewall? I can't remember if mine had one, since I didn't get a chance to actually change my heater core, with the busted ankle and all.

      You would be correct, sir. Just finished wrestling the dash and plenum away from the firewall. The gasket was folded up from the bottom. The jackass that did the core left the gasket folded up and cranked the nuts tight.

      No wonder the temp (hot/cold) was never comfortable. I still have to fight the whole thing back together.

        I've been fighting to get this plenum on for over 2 hours. It just won't go up to the lower studs. 1/2" too low when the plenum jams up.

        What I can't figure out is, the top stud is not budging one bit. I loosened the nut and even nailed it with a hammer. The stud won't move at all, but the plenum is loose (the hoses are still connected to the core). I don't get it. I can move the plenum around all over the place, except up that 1/2".

          I don't believe this. I still can't get the plenum mounted on the firewall. I even removed the broken piece of plenum plastic from the top stud, and aligned the gasket on top. I still can't get that 1/2" to get up to the lower studs. Tempted to just drill two new holes in the plenum and say fuck it.

                    Correct. I'm so sore this morning that I don't even know if I'll get to the rest of the interior ... which is 90% removed ... great ... gotta love losing a whole day on the stupid shit.

                      I had similar issues with mine, but in my case it was me not having the top nut tight and there ended up with a big gap between the heater core box and the air plenup. I had fantastic AC inside my glovebox and the back of my gauge cluster was cold enough to frost, but I was sweating my ass off in the car with almost no air coming out of the vents. Amazing what not having a big air leak will do for you.

                          The top of the plenum usually sticks on its mating duct work. Took a whole lotta shaking and swearing on mine to get it to pop into position.
